Interesting question! Unfortunately, I don't have any answers for you and in loads of reading, I haven't heard of anyone trying. Don't let this dissuade you though - someone out there may have done this very thing.
The below won't answer your question, but may be helpful. I find that I can easily get 450k out a tank with my riding style. What's not so easy is the fuel light coming on after 330k that messes with my mind. While in use, I have never put more than 19 litres into the tank and I regularly get between 23-25k per litre, which provides a nice safety margin when budgeting on 450klm range. There was some discussion on this forum that only 21 litres in usable, however, Giovana of Gili Moto assures me that all 22.5 litres is usable. I have not tested. Good luck with your research.

I have read the trick of filling plastic tanks with hot water and then attaching a bicycle pump to expand them - per the video below demonstrating the process on a DRZ. But not to a Gili tank.
http://www.youtube.com/watch?v=8h7BOGlNO8E The offsetting argument is that by "expanding" the tank, you are effectively making the plastic thinner in some areas and potentially decreasing the robustness of the tank. I can see the merit in this logic and thankfully, for me, I don't need more than a 500k range. At least at the moment

Not something I would do...
500km is more than enough for NZ...

I used to have a DR650 with a 30ltr fuel tank, and I would like to ride at least 500ks before I get off the bike, in the outback of Australia and carry a 12 ltre bladder. When I crossed the simpson thats all I required, so hoping to do it again with my XT660R.
